Increasingly, intelligent mechatronic automation systems are required to elevate productivity, operational accuracy, and process reliability. Operational delays, errors, reduced human involvement, and low production rates are among the limitations of typical industrial operations. This work presents a mechatronic automation system that aims to increase productivity through intelligent control, sensing, and automated decision-making. This framework makes use of Programmable Controllers (PC), a sensor-driven real-time operation, an actuator-driven motion controlling module, and an automatic adjusting algorithm for enhancing industrial operations accuracy and minimizing operating time. A multilayered automation approach comprising a data acquisition module, a precise control module, and a productivity optimization module is applied to the proposed industrial automation system. Experimental studies of operational efficiency, response time, precision, accuracy, production rate, energy consumption, and fault rate have been conducted to evaluate the developed system. Results obtained revealed improvements of 34.8% in production efficiency, 29.6% in operational delay, and 6.3% in process precision, compared with classical industrial processes. The fault rate decreased by 26.4%, and the entire process response time improved by 31.7%, as well as energy utilization by 18.9%, due to auto-adaptation and resource-optimized management. Results indicated that intelligent mechatronic automation considerably improves industrial production rate and operating precision while maintaining a stable, scalable process. The proposed method is widely applicable to smart industrial manufacturing, intelligent robotics, and automated process systems to build the 4th industrial revolution and the future generation of smart industrial automation systems.
